Driving Innovative E-Mobility Development - EVR Motors Develops New, Simulation-aided E-motor Topology

The shift toward e-mobility is increasing pressure on the automotive industry as the world awaits more sustainable and affordable solutions. New players are entering the market with fresh ideas and groundbreaking technologies. EVR Motors Ltd. is one of these. The company designs and develops cost-effective radial flux Permanent Magnet (PM) electric machines for a range of power conversion applications. EVR, established in 2012, began developing patents for wind turbine generators. They then adjusted their roadmap to include e-mobility, and developed an innovative e-motor called TS – RFPM based on new, patented technology that provides superior power and torque density – all at lower production costs. When looking for a powerful and accurate electromagnetic and mechanical simulation tool, they chose the Altair simulation tools to simulate their motors before prototyping. Through simulation, EVR developed and tested its new patented motor, which is half the size than some of the industry’s best e-motors.

As inductive heating becomes more popular, cookware manufacturers must develop efficient cooking pans that meet consumers’ expectations. Groupe SEB’s engineers aimed to create a new pan that fulfilled product requirements while minimizing material and development costs. Because testing physical prototypes is time-consuming, the engineers created a virtual prototype of an induction hob. The Groupe SEB’s team realized a parametric model of an induction hob heating system considered the entire system’s magnetic and thermal aspects. Parallel lab tests confirmed the numeric model’s accuracy, which gave the engineers a better understanding of the induction exchange, and helped them eliminate valid but inefficient solutions before building the first prototype.

MOTO-MAQLAB-UC3M was founded in 2010 by students at Carlos III University in Madrid, Spain, to develop a racing motorcycle for the international MotoStudent competition. MotoStudent is an international event held every two years at the MotorLand, Aragon circuit and welcomes university teams from all over the world. The MOTO-MAQLAB-UC3M team won awards in several categories of the fourth MotoStudent edition. Inspired by their successful participation, the students wanted to further develop and improve their race bike designs to repeat or exceed these results. In order to improve their results, the MOTO-MAQLAB-UC3M team needed to reduce the mass in the cycle parts of the bike. Altair solutions enabled the MOTO-MAQLAB-UC3M team to approximate the ideal number of layers, their shape, order, and direction. Mass reduction of 30% was achieved while maintaining the original stiffness.

Smartphone cameras use voice coil motor (VCM) actuators to translate a lens in three degrees of freedom in order to bring an object to focus on the image plane and to optically stabilize the camera. To ensure optimal design, the Motorola Mobility team selected Altair Flux™ to simulate the entire VCM and camera system. Flux allowed the team to quickly validate designs and ensure that the part compatibility and camera performance met the design targets. Other devices within the phone, such as speakers, antenna shields, accessory magnets etc. can affect the VCM performance due to magnetic interference. With Flux, the team simulated the entire VCM and phone layout, accounting for all possible magnetic interference from other devices.

When Ana Casares Crespo, a former member of the ARUS Andalucía Racing team from University Seville in Spain, was looking for a final degree project, the team was inspired by the capabilities of Altair’s software. They came up with the idea to improve the impact properties of the vehicle nose cone laminate with the help of simulation. With more than seven students actively using Altair products to improve various aspects of the vehicle, the decision to incorporate Altair tools was an obvious choice. They wanted to make use of the knowledge they had gained from previous studies for structural design of aerodynamic packages. The team conducted static analysis and topological optimization using tools from the Altair HyperWorks™ suite, which helped them create optimized, lighter components. To improve the impact properties of a Formula SAE car’s nose cone laminate, the Altair solution included structural analysis, and topology optimization verifying structural behavior of a new material. The benefits were improved impact characteristics and fracture properties, and lighter components.

BOTT stands for “Battle of the Twins,” a racing category for motorbikes with two-cylinder four stroke engines. Bottpower is a Spanish motorsport engineering company located in Valencia. They specialize in designing and building custom motorbikes for racing and street use. They design and build parts, systems, and prototypes for other companies. A project challenge at Bottpower was to design a lightweight stay bracket for their motorbike that could withstand the main and aerodynamic loads. The goal was finding the optimal weight and stiffness ratio to reduce weight while ensuring safety measures. All of this had to be done quickly in order to arrive on time at Addit3D, Spain's most important 3D-print fair, to showcase the bike. The optimal design for aerodynamic loads was found using Altair software.

To expand the rpm range of a motorcycle engine, a new type of rocker arm with lower inertia was needed at KTM. The new rocker arm was required to have the same, or better stiffness and deformation level as the previous design. KTM used Altair HyperWorks™ for nonlinear topology optimization and nonlinear structural analysis to develop the new rocker arm. Thanks to this, the component inertia could be reduced by 15 percent, component mass was reduced by 21 percent, and the stiffness increased by 14 percent which lead to an extension of the rotational speed by 150-200 rpm.

Efficient Injection Molding Tools through Optimization, CFD Simulation and 3D Printing

The company PROTIQ (www.protiq.com) worked with Altair and created a highly efficient molding tool. Optimization with OptiStruct was used to find the optimal design to guarantee the maximum tolerances of the generated products. The cooling process of the product was simulated with CFD (AcuSolve). As an overall result, the cycle time could be significantly decreased and the part quality also improved due to lower thermal deformations.

Explicit Dynamic Simulation of Tool Drop on the Outer Wing of the Swift020 Unmanned Aerial System using Radioss®

The successful launch of a new platform UAS is a comprehensive design engineering and manufacturing endeavor. The full lifecycle must consider maintenance and replacement components. As these requirements often require the use of tools (i.e. screw drivers, wrenches, pliers), the concern became apparent that as the flight surfaces are minimum gage, heavy tools dropped on the structure could cause irreparable damage. The objective of this project was to determine the specification for maximum maintenance tool weight such that, if dropped from a nominal height of 0.762 meters, would not cause permanent damage to any part of the Swift020 UAS. The Altair solution included a Radioss Explicit Dynamic Impact Simulation.
